How to Use These Engineering Calculators

These four tools cover the mechanical, electrical, and thermal sizing decisions made at the design phase of every U.S. building project. Run them in sequence for a new construction or major remodel — the output of one feeds directly into the next.

1 Electrical Service Load

Start with the Electrical Load Calculator to determine whether 200A or 400A service is required. With EV chargers (48A), heat pumps, and electric water heaters now standard, many older homes need service upgrades before new equipment can be added.

2 Motor Circuit Sizing

For any 3-phase motor — compressors, pumps, CNC machines, batch plant drives — run the Motor Sizing Calculator to get NEC-compliant wire AWG, breaker size, and overload setting before ordering electrical materials. Verify voltage drop for long cable runs (>100 ft).

3 Insulation R-Value First

Before sizing HVAC, calculate your wall and roof assembly R-value with the Insulation Calculator. Better insulation directly reduces the HVAC tonnage required — every R-10 improvement in a climate zone 5 wall typically cuts heating load by 8–12%.

4 HVAC Duct Sizing

Once you know your BTU/ton requirement, use the HVAC Duct Sizing Calculator to size trunk and branch ducts. Target 0.08–0.10 in. w.g. friction rate for residential. Flex duct needs to be sized one diameter larger than rigid for equivalent CFM.

💡 Pro Tip — Size in This Order

Insulation first, HVAC second, electrical third. Improving the building envelope before sizing HVAC consistently produces a smaller, cheaper system. A typical climate zone 5 house that upgrades from R-13 to R-21 walls before HVAC sizing can drop from a 4-ton to a 3-ton unit — saving $3,000–$6,000 in equipment cost alone. Always have a licensed engineer or electrician verify final designs before construction.

Using calculator results responsibly

Turn the result into a verified shop decision

1. Check the inputs

Use measured dimensions, current labor and machine rates, and the correct material or process assumptions.

2. Compare with machine limits

Confirm the result against the machine manual, tooling data, applicable code requirements and available capacity.

3. Validate before production

Run a controlled test, record the actual outcome and revise the planning value when shop evidence differs.

Frequently Asked Questions

Per NEC Article 220, residential electrical load is calculated by adding: (1) General lighting load — 3 VA per square foot of floor area. (2) Small appliance circuits — 1,500 VA each, minimum 2 circuits. (3) Laundry circuit — 1,500 VA. (4) Fixed appliances at 100% nameplate. (5) HVAC — larger of heating or cooling load per NEC 220.60. Demand factors are then applied per NEC 220.42. The Optional Method (NEC 220.82) simplifies this for existing dwellings with service 100A or greater. Use the Electrical Load Calculator to handle all demand factors automatically and output a recommended service size.
IECC 2021 Table R402.1.2 minimum R-values by component for common climate zones: Zone 2 (FL, TX Gulf): Wall R-13, Attic R-38, Floor R-13. Zone 3 (SE US): Wall R-20, Attic R-38, Floor R-19. Zone 4 (Mid-Atlantic, Pacific NW): Wall R-20+5ci, Attic R-49, Floor R-19. Zone 5 (Midwest, New England): Wall R-20+5ci, Attic R-49, Floor R-30. Zone 6 (Northern Midwest, Montana): Wall R-20+5ci, Attic R-49, Floor R-30. The Insulation R-Value Calculator checks your assembly against the exact IECC minimum for your zone.
The ACCA Manual D equal-friction method starts with total system CFM (typically 400 CFM per ton of cooling). That total is then split to each room based on its proportional heat load. For a 3-ton system needing 1,200 CFM total: a 500 sq ft master bedroom might need 200 CFM → 8-inch round duct at 0.08 in. w.g. friction rate and ~550 FPM velocity. Residential supply ducts should stay below 900 FPM to avoid noise. Use the HVAC Duct Sizing Calculator to get round and rectangular dimensions from any CFM and static pressure target.
Per NEC: 10 HP / 460V FLC from Table 430.250 = 14.0 A. Wire size per NEC 430.22: 14.0 × 1.25 = 17.5 A minimum → #12 AWG copper (20A rated at 75°C). Max inverse-time breaker per NEC 430.52: 14.0 × 250% = 35 A → 35A breaker. Overload relay (SF 1.15) per NEC 430.32: nameplate FLA × 125%. The Motor Sizing Calculator handles all of this automatically for any HP, voltage, and cable run length.
Most new U.S. homes built before 2020 have 200A service, which handles roughly 48,000 W (240V × 200A) of capacity. With demand factors, 200A typically serves a 3,000 sq ft home with gas appliances comfortably. However, 400A service is increasingly necessary when you add: an EV Level 2 charger (9.6–19.2 kW), an electric heat pump (8–15 kW), an electric water heater (4.5–6 kW), and induction range (7.2 kW). Run the Electrical Load Calculator with your actual appliance list — it will show whether 200A is sufficient or whether 400A is required.
These calculators use the correct code formulas (NEC 220, NEC 430, ACCA Manual D, IECC 2021) and are suitable for pre-engineering, design review, quote validation, and preliminary permit planning. For stamped engineering drawings, permit-required load calculations, or large commercial systems, always have a licensed electrical engineer (PE) or HVAC engineer produce and sign the final documentation. These tools eliminate arithmetic errors and give you the right ballpark numbers — the licensed professional confirms site-specific conditions and takes code responsibility.
